I have been making an EPS plug for a new HPV but a slightly easier way. I was going to use a 5 axis router but the company who was going to do it for me went out of business. So I started with an 8' bu 4' by 2' block of EHD EPS, then using 2 pairs of templates, hot wire cut in 2 planes then started marking off triangles from the cross section plans and cutting them off. Eventually when the triangles get small enough I use shaping screen to round it all off. This is the same way custom surf and windsurf boards are made. (Which I used to shape about 4 a day of). I will post some photos when I can work out how to attach them. I have sent some to the photo section that should be posted soon as well.

Paul. I made a mock-up and then fitted plywood templates round it to check the fit. Then checked the plug with the templates. I will find a photo. This new download for photos is great . Simon
